HOW TO INSTALL RV SOLAR PANELS ON A CURVED ROOF
Curved roofs need different panels, different adhesives, and different installation techniques. Here's the complete process.
The Curved Roof Challenge
Curved RV roofs β found on Airstreams, fiberglass trailers, many Class B vans, and some Class C motorhomes β reject the standard solar panel installation approach. Z-brackets designed for flat surfaces won't sit level. Rigid panels won't conform to the curve. And drilling into a curved surface requires different technique than a flat one because the angle between the drill and the surface changes across the panel footprint.
But a curved roof doesn't mean you can't go solar. It means you need to choose the right panel type and the right mounting method for your specific curvature. This guide covers both.
Panel Options for Curved Roofs
Flexible Monocrystalline (Mild Curves)
Standard flexible panels handle curves up to about 30Β° of arc β enough for most Class B and Class C roofs, but not enough for an Airstream's barrel shape. If your roof has a gentle bow rather than a dramatic arch, flexible mono panels offer the best balance of efficiency and conformability. Adhere them with VHB tape or Sikaflex adhesive.
CIGS Thin-Film (Extreme Curves)
For Airstreams, rounded fiberglass teardrops, and any roof that exceeds 30Β° of curvature, CIGS thin-film panels are the answer. Rigid Panels on Custom Rack (Moderate Curves)
If you want rigid panels despite a curved roof, a custom rack creates a flat mounting surface above the curve. This is common on Sprinter vans with aftermarket roof racks β the rack provides flat crossbars that rigid panels bolt to, completely bypassing the roof curvature. The downsides are added height, wind resistance, and weight.
Adhesive Installation (Flexible/CIGS Panels)
Step 1: Map your layout. Lay the panels on the roof without adhesive to find optimal placement. Avoid shadows from AC units, vents, antennas, and any structure on the roof. Mark panel positions with painter's tape.
Step 2: Clean the surface. Scrub the mounting area with soap and water to remove dirt, then wipe down with isopropyl alcohol (90%+) to remove oils and residue. Let it dry completely. Do not install in temperatures below 50Β°F β adhesive bond strength drops dramatically in cold weather.
Step 3: Apply adhesive. For VHB tape: apply strips along the panel edges and across the center. For Sikaflex 221: apply a bead pattern (lines, not blobs) across the back of the panel. Leave gaps in the pattern to allow water drainage and prevent moisture trapping.
π« Do Not Use Dicor on Metal or Fiberglass
Dicor self-leveling sealant is designed for rubber (EPDM/TPO) RV roofs. On an Airstream's aluminum skin or a fiberglass trailer roof, use Sikaflex 221 polyurethane adhesive instead. Dicor won't bond properly to metal or gel coat.
Step 4: Press and cure. Place the panel firmly against the roof, pressing from center to edges to eliminate air bubbles. Apply weight (sandbags, water jugs) along the panel edges for 24 hours while the adhesive cures. Do not drive the RV during this cure time β highway vibration can break the bond before it sets.
Step 5: Wire routing. Run MC4 cables along the roof contour to a cable entry gland or existing penetration. Secure cables with UV-resistant adhesive-backed cable clips every 12 inches. At curve transitions, leave a small service loop so the cable doesn't pull taut when the roof expands in heat.
Roof Rack Installation (Rigid Panels)
Step 1: Install the rack. If your RV doesn't have a factory roof rack, aftermarket options from Aluminess, Vantech, and others bolt to the rain gutters or factory mounting points. The rack must be rated for the combined weight of all panels plus wind load.
Step 2: Mount panels to crossbars. Use stainless steel U-bolts or panel clamps to secure rigid panels to the rack's crossbars. Each panel needs four attachment points. Leave 1β2 inches between panels for airflow and cable routing.
Step 3: Route cables. Bring MC4 cables from the rack down through a cable gland in the roof or through an existing penetration. Seal any new penetrations with the appropriate sealant for your roof material.
Post-Installation Testing
After installation, verify your system before relying on it. Check panel output with a multimeter at solar noon on a clear day β you should see close to rated open-circuit voltage (Voc) from each panel. If output is significantly low, check for reversed polarity, loose MC4 connections, or panels that are partially shaded by their own mounting hardware.
Monitor the first few driving trips for any signs of panel movement, adhesive delamination, or cable chafing. Pull over after your first highway drive and visually inspect all mounting points and cable runs. A panel that shifts during driving will only shift more over time.

Airstream's riveted aluminum skin requires special care. Never drill into a rivet or near a structural seam. If you must penetrate the skin (for a cable gland), use a step drill bit to prevent the aluminum from deforming, and apply butyl tape under any hardware before fastening. Over-seal with Eternabond tape over the hardware edges.

Cold adhesive applications fail dramatically β the bond never reaches full strength and will release under highway wind loads and thermal cycling. If you're installing in cool weather, use a heat gun to warm the roof surface to at least sixty degrees before applying adhesive, and keep the van in a heated garage during the twenty-four-hour cure period if possible.
